Structural battery composites represent a paradigm shift in EV engineering. Unlike conventional EVs where the battery pack and vehicle structure are separate systems, SBC technology integrates lithium-based energy storage directly into composite structural parts such as floor panels, chassis members, and body panels. This approach reduces overall vehicle weight and improves efficiency by eliminating redundant structural components. Carbon-fiber-reinforced polymer (CFRP) composite structures with embedded batteries can simultaneously carry mechanical loads while storing and supplying electrical energy. Embedded batteries can provide energy density up to 75 Wh/kg when 20 × 20 batteries are integrated into CFRP laminates, with future potential for even higher energy density as the technology matures.
The thermoplastic FRP sandwich structures used in these applications present a major engineering challenge: they have lower thermal conductivity than conventional metallic support structures, which can normally divert heat generated by electronic devices. The project is developing novel electronic potting materials, thermal management systems, and interface concepts to create highly thermally conductive transitions, increasing the reliability of electronic systems. The overall goal is to reduce global warming potential through lighter materials, improved recyclability, and reduced manufacturing and operating costs.
